Polyester powder coating resins are solid saturated polyesters designed as the principal film-forming component in thermosetting powder coatings. They provide the mechanical strength, weatherability, gloss retention and chemical resistance required in modern industrial and architectural finishes, and are formulated to melt, flow and crosslink into a continuous film under controlled thermal conditions. These resins are typically synthesized through melt polycondensation of polycarboxylic acids such as terephthalic, isophthalic or adipic acid with polyols such as neopentyl glycol or trimethylolpropane at 200–250°C, followed by vacuum finishing to achieve the target acid value and viscosity. Once polymerization is complete, the resin melt is extruded, cooled on chill rolls, flaked and ground to produce a stable, free-flowing solid suitable for blending with curing agents, pigments and additives in powder coating formulations. The molecular architecture—aromatic versus aliphatic balance, degree of branching and Tg adjustment—controls melt flow, cure response, flexibility and outdoor durability. Commercial polyester powder coating resins are defined primarily by their crosslinking chemistry. Carboxyl-functional polyesters cured with triglycidyl isocyanurate (TGIC) provide excellent outdoor durability, chemical resistance and mechanical strength, making them the dominant choice for architectural and general-industrial uses. Hydroxyl-functional polyesters cured with β-hydroxyalkylamide (HAA) offer a TGIC-free alternative with good weatherability and color stability at reduced curing temperatures. Urethane polyester systems, based on hydroxyl-functional polyesters reacted with blocked aliphatic isocyanates such as IPDI-, HDI- or H12MDI-derived crosslinkers, deliver outstanding smoothness, chemical resistance and mechanical performance, and enable low-temperature or heat-sensitive substrate applications. For indoor markets, epoxy–polyester hybrid systems combine carboxyl-functional polyesters with bisphenol-A based epoxy resins to achieve exceptional flow, appearance and balanced mechanical properties. Additional specialized systems include ultra-low-bake resins, UV-curable polyesters and fluorinated or polysiloxane-modified resins for extended weathering requirements.
