Aluminum die casting alloys are aluminum-based foundry compositions configured for high-pressure and low-pressure die casting. They are characterized by silicon-rich chemistries that promote rapid, stable filling of thin, complex cavities and the formation of a fine Al–Si eutectic microstructure with controlled intermetallic phases. The class spans Al–Si–Cu, Al–Si–Mg, Al–Si–Cu–Ni, and very high-silicon wear-resistant variants, mapped globally to A3xx/A4xx series, EN AC-46xxx/47xxx, and JIS ADC grades. Silicon lowers liquidus temperature and increases fluidity while reducing hot-tearing susceptibility; typical contents range from approximately 7–12% for general-purpose castings to ~17–19% for abrasion-resistant applications. Copper additions raise strength and hardness via Al–Cu intermetallics with a corresponding reduction in ductility and corrosion tolerance. Magnesium supports age-hardening responses and, in vacuum-assisted or squeeze-cast conditions, enables heat-treatable structural performance. Iron, prevalent in recycled streams, is held within narrow limits to manage die soldering; manganese modifies Fe-bearing phases from plate-like β-Fe to less deleterious α-Fe morphologies. Nickel appears in elevated-temperature grades for strength retention and creep resistance. Grain refiners (Ti–B) and eutectic modifiers (Sr) adjust nucleation density and silicon morphology under the high cooling rates typical of die casting. Process conditions influence alloy identity as directly as nominal composition. High-pressure die casting employs high gate velocities and intensification pressures that can entrain oxide films and gas; alloy windows and melt practice therefore converge on oxide-film toughness, wetting behavior, and freezing ranges compatible with thin-wall solidification. Low-pressure and squeeze casting operate at lower turbulence and accommodate thicker sections with reduced porosity. Vacuum-assisted HPDC and semi-solid routes reduce entrainment levels to thresholds that permit T5/T6 heat treatments, extending aluminum die casting alloys into large body-structure and e-powertrain domains. Mechanical and physical properties arise from composition, section thickness, porosity, and cooling rate. As-cast Al–Si–Cu grades commonly exhibit ultimate tensile strength on the order of 250–330 MPa, yield strength around 120–180 MPa, and elongation approximately 1–5% in thin sections. Al–Si–Mg grades emphasize ductility and corrosion performance with lower copper contents. Very high-silicon alloys provide elevated hardness and wear resistance with limited elongation. Thermal conductivity typically lies near 80–130 W·m⁻¹·K⁻¹, the coefficient of thermal expansion near 21–24 μm·m⁻¹·K⁻¹, and density near 2.70–2.75 g·cm⁻³. At elevated temperatures, strength retention correlates with the stability of Cu-, Mg-, and Ni-bearing intermetallics and the porosity state established during casting. Higher copper contents correlate with reduced chloride-environment tolerance relative to low-Cu Al–Si–Mg systems. The high silicon fraction and as-cast skin porosity of HPDC tend to produce gray, matte anodic finishes; impregnation, conversion coatings, e-coat, and powder coatings are widely used to stabilize appearance and seal leak paths. Weldability varies with gas content and oxide integrity in the casting skin and improves under vacuum-assisted practices. Quality assurance in production employs compositional control (Fe/Mn balance, Zn, alkalis, Pb/Sn), melt cleanliness (degassing and fluxing to limit hydrogen and inclusions), and die thermal management to regulate fill and solidification gradients. Runner and overflow design, lubricant control, and vacuum systems govern porosity and soldering tendencies. Verification commonly uses tensile specimens from coupons or in-situ cast features, pressure-tightness tests for fluid-handling components, radiography or CT for internal integrity, and dimensional metrology to monitor die wear and thermal distortion. In use, balanced Al–Si–Cu compositions are prevalent in housings, brackets, and appliance components; higher-silicon alloys appear frequently in thin-wall electronics enclosures and heat-dissipation parts; low-Cu Al–Si–Mg systems populate fluid manifolds and corrosion-sensitive environments; Ni-containing Al–Si–Cu–Ni grades occupy elevated-temperature zones in driveline and engine-adjacent service; vacuum-cast, heat-treatable Al–Si–Mg–Mn variants are established in structural body nodes and large e-powertrain enclosures. Material sourcing in this sector relies heavily on secondary aluminum. Recycling loops introduce variability in Fe and minor elements, and industrial practice stabilizes these through dilution and targeted additions to maintain die life, surface quality, and mechanical consistency. In industrial terms, the “alloy” is defined jointly by nominal composition and the process-dependent microstructure and defect population produced under die-casting conditions.
